EGR and idle butterfly is not the same thing.
The EGR recycles exhaust gasses back into the intake to reduce NOx emmisions as it reduces the combustion temps at partial throttle.
The idle butterfly closes the intake by about 90% (at idle when car is up to temperature) to reduce noise and vibration. See the thread I posted earlier.
If the idle butterfly setting has been rattled loose it could close the butterfly too much resulting in poor starting when the engine is up to operating temp.
If something is done to an engine, and after that something else goes 'wrong', look at what was fixed.

@ Roelf: It only started over the last week or so and I have not been driving around too much, so it is difficult to say if it is related to a specific tank of fuel, but will keep an eye on it.
@ 4ePajero: Nothing was fixed on the engine in the last 90,000km that I had it - just the normal servicing as per schedule. I had the battery checked today and the battery center and parts dealer both confirmed that it had two dead cells, so they replaced it under guarantee, no charge (it was about 8 months old).
When cold the engine turns over as it should no problem, but when hot it struggles.

New EGR valve for the 3.2DID as per the dealer: R954 VAT icl.

OK - I disconnected the battery for more than an hour and it still does the same.
Next step: block off EGR valve - I am not paying R1000 for a new one.

I took out the EGR valve and cleaned it - it was not too dirty, but the carb-cleaner sorted it out nicely. The motor still did the same.
I took out all the glow-plugs and tested them one by one - they all light up nicely on the tips. The motor still did the same.
Then I got a brainfart and decided to call Freek Snr at Mitspro: he reckons it is the starter that is slowly giving the ghost. The brushes are shot and need replacing.
So, I will buy that starter and see if it works.
